| Lean Plant Layout For New Facility |

PROBLEM:
- Customer wanted to build a new facility to reduce
cost, improve flow, reduce in-process inventory, and reduce cycle time.
- Existing facility was in several buildings and the WIP was
excessive.
SOLUTION:
- Developed flow models of entire facility.
- Established product lines.
- Developed a Lean line-flow fabrication and assembly process.
- Developed layout in AutoCAD.
BENEFITS:
- Major improvements in flow.
- Reduced facility size from 235,000 ft2 to
188,000 ft2
- Material handling requirements dropped dramatically
- Plant is currently under construction

The Lean Manufacturing plant layout is shown below. The black lines represent raw
material flow, red represents fabrication, yellow represents subassembly flow, silver
represents the painting process, and blue represents final product assembly. This layout
represents a major reduction in labor spent handling materials.
